Jay and Bill,

What temper of 7075 did you go with?  If you used the T75 temper that explains the failure you're seeing.  If you have margin to go to the T73 (overaged) temper that'll really improve the fatigue behavior (although maybe not 100 fixing it).

The shot peening will really help that surface tension as well - putting everything in compression backs you back down the yield curve.

Ended up trading it in at a Porsche Dealer for $11k. 

Its their problem now :)

And to Rory, the reason I'll never buy another Toyota was due to the head gasket issue in my 1997 Toyota Tacoma 2WD that had the ominous 3.4L 5VZFE V-6.  At least Toyota had the decency to replace both head gaskets under warranty. The timing belt bolt/washer combo was a peach to figure out without the internet though!  Maybe Im just too picky!

It appears to be the head having a design defect allowing the the pressure and thermal cycles to 'work' the head gasket until it fails adjacent to one of the cooling pass-throughs.  The new heads are over half the cost of the job.

Exactly, its not like there aren't complaints to warrant the recall.  Pure guess - they didnt build many of them so as a result they probably can justify not recalling them.

I wish it was the cool kind of blown engine with big wide cogged belts or a big turbo sticking through the roof.  But no, with about 75,000 miles on the clock, the engine is checking out.  According to Ford, the heads have a design defect in them so the head gaskets are slowly going which is why I get a random check-engine and cylinder mis-fire.  TSB's are out there for the repair, and other vehicles with the same engine have been recalled - but not the lowly Fusion Sport.    Feedback from Ford Corporate was we can take, $1,000 off the $8,500 dollar bill to replace both heads and all the gaskets (25 hour job) but not much else.

I have to say I'm torn - I know its out of warranty but its a known design flaw that forced recalls on other vehicles with the 2.7L.  Really gives me pause whether or not to buy another Ford.  All services were done by Ford as well.  My old fusion went over 210,000 miles and never missed a beat.

I guess buyer beware next time to spring for the extended warranty.  Its too bad too - this car was an absolute dream to drive.

Jay, I'm not 100% sure what the printer uses for the binder but a lot of time its at type of cyanoacrylate.  A soak for an hour at 300F should kill all binding powers of it.  Although at this point you probably have already engineered a way  :)

Was there someone who was the original "founder" of the FE, the chief designer or someone recognized as the lead for the engine series?  Maybe it would be a cool nod to whomever that would be, and also somewhat abstract which has its own coolness factor.

The one in the link with the white interior was bid up to $167k a few years ago at Mecum in Monterey but didn't sell.  I spent an hour under it taking all kinds of photos.  It was prist-tine inside and out!  Rumor was it sold a few months later for less.  Not sure where its at these days.  It was a true true sleeper.

Its tough to tell Chris since there isnt much info on the Lincoln sites, so I hope its true.  AWD in the 335 hp Fusion sport is amazingly fun!  An extra 65 hp and more torque would always be appreciated!

Chris, for what its worth, it looks like its available in an AWD configuration, 400hp engine.  I wouldn't have my Fusion Sport any other way.

After you clean it, I'd suggest to re-apply the conformal coating that appears to be missing from the corroded areas.
