Very nice and a fun project!  I built this one in 2006 but she has "grown" into an Airstream as my wife wanted a bathroom.  We gave the teardrop to the kids so they could "join us" but not really join us.....

Assuming this is a Mach 1 based on your member name....   Try powering the horns directly from the battery.  This will tell you if the horns are bad or if there is a problem in the horn circuit.  If the problem is in the horn circuit, first clean the connections at the rimblow switch under the center steering wheel pad.  Apply power to these contacts to see if the problem is a) in the circuit between the steering wheel and horns or b) in the rimblow switch.  It sounds to me as if the rimblow switch is going bad; is it the original switch?  I had similar problems with mine.  I went ahead and restored the entire steering wheel while I was at it.  The best switch, in my opinion, is the Daniel Carpenter version.

That's a good start, you'll probably end up expanding it!  I have a fixed solar system on the roof of my Airstream and recently purchased a 200W Renogy solar suitcase.  In case you're not familiar, it is a portable system that plugs into the trailer but can be moved into the sun if needed; the idea being that you park the trailer in the shade and put the solar suitcase in the sun.  I got it during their sale too, some pretty good deals.  I previously purchased and installed a pair of 100Ah Battleborn lithium batteries.

That price sounds very low to me.  What are the specs on the system - how many watts output?  What are the inverter specs?  Does that price include batteries?

Assuming your rods no longer have the tri-lobe interference fit thread and have been properly tapped to accept standard thread 7/16-20, ARP still sells the LeMans rod cap screw, available in packs of two or sixteen.  Torque settings/bolt stretch and other info available here:  https://arp-bolts.com/kits/arpkit-detail.php?RecordID=778

I would have the rotating assembly rebalanced and resist the temptation to balance it yourself.  Steel weighs about 7.85 gram per cubic centimeter.  You need to remove almost about 14 grams, or 2 cc from your heaviest rod.  This is about the same volume as two sugar cubes.  That is a lot of material to remove.  You should, instead, have it balanced properly which will likely include the addition of weight (mallory metal) on some of the crankshaft counterweight.  It is not worth the risk to try to try to balance it via Youtube!

I like the kit but at $7,000+ (taxes, shipping) that is a whale of a lot of moola.

+ installation, and that will be a biggie, too, if you aren't set up to do that kind of work yourself.

   Got a pre '64 model 94 in cal. 32 special, starting to be a problem to find ammo compared to 30 30.

I've got one of those, too.  It was my dad's hunting rifle and I think it was made in the late 40's.   He gave it to me when I was about 14 and I started hand loading my own ammo not too long after that.

Jay, as for marking spacers have you tried a vibrating hand-held engraver?  Seems like you could mark the spacers on the sides for girdle or crossbolts without distorting them.

I don't have one of those and have never used one, but if that is the same tool that is used to mark the factory 427 crossbolt spacers, then it would probably work.

I believe that is the tool used to mark the cross-bolt spacers.  The first time I took my 427 apart, I didn't know the spacers were fitted to each location.  Fortunately, when it went back together, we found the markings.

Either would work but I think I would go with the square tube.  There shouldn't be any side loads involved but I don't like the low Iy of the S-beam and harmonics can sometimes do weird things.

You've got the design manual, what material is suggested?  I think either the S-beam or square tubing would work, as there doesn't appear to be much torsion involved, all the loads are in one plane.  Construction would probably be easier with the square tube and 6 x 6 is fairly robust.
